How to Design Packaging for Returns

A third of clothing orders come back. Packaging that cannot be reused turns every one of those into a second box, a second label and a damaged item.

Most packaging is designed for the outbound journey and treated as disposable on arrival. For any category with meaningful return rates that is a decision with a cost attached, and it is rarely counted.

The cost of a pack that cannot be reused

When a customer cannot reuse the original packaging they do one of two things. They find a box of their own, which is usually the wrong size and poorly packed — so the item arrives damaged and becomes a write-off rather than resalable stock. Or they contact you for packaging, which costs a conversation and a delay.

Both outcomes cost more than the few pence a resealable closure would have cost in the first place.

Resealable closures

A double adhesive strip — one for you, one for the customer — is the single most effective returns feature available. It costs very little per unit and it removes the entire problem for soft goods.

For boxes, the equivalent is a tear strip and a second adhesive line. Both are standard features you have to ask for; neither is expensive at volume.

The saving is not really in packaging cost. It is in the proportion of returned items that arrive in resalable condition, which is the number that actually moves your margin.

Do not over-protect the outbound journey

Returns packaging pushes in the opposite direction to the instinct to wrap everything heavily. A parcel sealed with three metres of tape and filled with fitted foam cannot be reassembled by a customer at their kitchen table.

Aim for packaging a reasonable person can open without tools and close again without your help. That usually means less material rather than more, which is cheaper on both journeys.

What goes in the box

  • A returns label or clear instructions. Whether you include a prepaid label is a commercial decision; telling people how to return something is not optional.
  • A note about the packaging itself — one line. “Keep this mailer if you need to return anything.” Most customers will not think of it otherwise.
  • Nothing that makes the box hard to reuse. Confetti, loose tissue and glitter are fine for the outbound experience and are the reason a return arrives in a carrier bag.

Where reusability does not apply

Some categories barely get returns — consumables, food, personalised goods. Designing for a return that will not happen is wasted spend, and a single-use pack is the right answer.

Work out your actual return rate by category before changing anything. If it is under about five per cent, optimise for the outbound journey and accept the occasional awkward return.

The categories where this matters most

  • Clothing and footwear — the highest return rates in ecommerce, frequently a quarter or more of orders. This is where resealable mailers pay for themselves fastest.
  • Anything bought in multiple sizes with the intention of sending some back.
  • Higher-value goods, where an item damaged in return shipping is an expensive write-off.

The calculation worth doing

Take your return rate, and estimate what proportion of returns currently arrive in a condition you cannot resell. Multiply by your average item value.

Compare that against the cost of a resealable closure across your whole outbound volume. For most clothing sellers the resealable option wins comfortably, and the answer is obvious once the numbers are written down rather than felt.
